Tool radius error when loading code

I recently started getting an error when loading code, it is saying the tool radius is is larger then the move or something to that effect.  It is really frustrating because I have checked and it isn't.  Has happened on the last two programs I've put out and only send to be on a contour move finish pass.  I have gone through and tried changing everything I can in the cam software to no avail.  I ended up removing the finish pass and just used adaptive clearing but I really want to sort this out.  It has no problem making these pockets roughing either using the same tool as the contour fish pass would use.

For reference, the inside pocket corner radius is .1875", using a .25" endmill with a radius of .125"

Shouldn't be a problem.. I thought perhaps it was the lead in arc radius that was to small but it throws the error even if I remove the lead in move.

Stumped...

Does check (Config. / General Config.) "Ignore M calls while loading" resolve this issue ?

Just set up the original code again and will check it shortly and report back.

I tested that and it still has the same error.  attaching a copy of the code here.. I tried redoing the cam from scratch (needed to make a few design changes any way) and it is still giving me the same error on load.

system information:

Latest version of Mach3
ESS Smooth Stepper
latest version of MachSTDMill

I am using camworks and it has worked flawlessly for years now and I have not changed anything since the last known good run.  again I think it may be related to the lead in move but not sure as it didn't seem to fix even when i removed the lead in all together.  very confused. 

while i'm at it, I wonder if any of my other settings should be different then what they are?  I am attaching a screen shot of my general config page.  I have noticed that the machine seems a bit jerky where it wasn't before adding the smoothstepper 6 months ago.. it used to have really nice motion using adaptive clearing and now it seems significantly less smooth.. wondering if maybe some settings are off.  I am running in constant velocity mode and for my post processor I use absolute except when using IJ Mode then it is incremental.

Any thoughts?

Your Gcode loads and appears to run correctly here (but I have not run it all the way through yet).

You mention using the latest version of Mach3  -  are you using version R3.043.062 ?

Whatever is the latest release of Mach 3 is what I'm running.  It is what was recommended on MSM's website.

I'm stumped, of course Mach did decide to just completely shut down during a tool change the other day.. had to yesterday and " run from here", it's been kind of  Quirky lately.. stumped here..

I didn’t hold out much hope for the ignore M calls but I was curious as to if it made any difference.

Your Gcode loads and appears to run correctly here (but I have not run it all the way through yet).

You mention using the latest version of Mach3  -  are you using version R3.043.062 ?

I respect the MSM recommendation, however, issues have been reported with v.066 which is probably why Warp9 recommend v.062 for use with the ESS.
It may be worth you contacting Calypso directly to ask their recommendations for a resolution to this loading problem.

( Perhaps also check that you are using v.062 and the latest ESS plugin http://www.warp9td.com/index.php/sw ).

Ooh.. didn't know there was an updated release for the ESS.. will update it today as well as contact Calypso for version recommendation.

Update.. figured it out, was in the cam software.. was a finishing setting calling for cutter comp.
