I read below that Mach won't build with VS 2005.

Can plugins be built with VS 2005?

If not, is the issue big, or just a minor, fixable annoyance?

I suppose I could revert to VS 2003 if I can find it...maybe buy it on eBay...

Plugins should be able to be built in VS2005 and VS2008. I am working on converting one to VS2005 to confirm that and there is also James tutorial that we are working on. You can check on the Yahoo forum in the Files section. You will see a folder VS2005-VS2008. Check there and check back often to see the progress.
