It could be a number of things, Acceleration set a little to high, If there are any G00 moves Velocity to high, Power Supply volts or amp's not sufficient, Current on your stepper board set low.

NOTHING IN THE SET-UP HAS CHANGED.  THE POWER SUPPLY AND BOARDS ARE THE SAME SINCE DAY ONE.  THE ONLY CHANGE THAT I HAVE MADE IS TUNING OF THE MOTORS.  ALL ARE TUNED TO ABOUT THE SAME SPEED AND ACCELERATION.  I HAVE SET THE LOOK-UP TO 200, IT WAS 2.  I HAVE NOT RUN THE MACHINE SINCE THE LOOK-AHEAD WAS CHANGED.  I HOPE THIS WILL HELP THE PROBLEM..

Have you done these short segment type files in the past.?

Is Mach setup in CV or Exact Stop mode in Config, General Config.?

A Look Ahead of 200 is big and probably won't help if your in Exact Stop mode.
