post a picture of the PP card, or a decription of the chipset. Mine used a MosChip setup which works superbly, however a small trianglar card I used was absolute rubbish and didn't even come up with a proper port address  o_0  Like Hood said, some are better than others, some are just crap.

As i understand it, you need to record and playback the movement of a spraygun for repetitive painting - so you need very accurate recording of multiple axes at once with highly variable feedrates. would jog-to-code support this?

How big and how complicated is your job? a shoe box will be easier than a motorbike frame.

One thing worth thinking of, for internal holes at least just using a large cutter will virtually eliminate any steps in the edges.

I wasn't aware that pirated licenses caused such miserable problems, it's a rather dramatic security measure :/ My machine was fitted with a new computer a few weeks ago, increasing the pulse speed and making rather better progress, but the computer has since packed up and died causing a great deal of misery. I think it was just a crappy computer rather than license issues. I did have a license on the old computer but ti disn't seem to install properly on the new one and it stayed in demo mode. Odd.

Just spotted this is for Turn, not Mill - very surprising if there wasn't a simple mm/inch button. Is there a screen set going about that has one?

It's on the settings tab in Mach3, lower right side. As a machinist of twenty years experience I feel qualified to say that it wasn't hard to get to grips with. ;)
Or you could put g20 / g21 in your initialisation string. Or you could write it into your individual programs. Plenty of options there.

I was thinking in terms of a high helix, solid carbide milling cutter. They leave a lovely finish on aluminium.

there will come a point where they start to misbehave, just back away from this by a few % and all should be well.

repeatability testing is next, sending the axes on a long journey around the table and making sure they return properly to where they started, but since I found the happy maximum speeds and accelerations for mine this has not been a problem.

This us the way to do it. Mach3 uses a real time driver so just copying files won't cut it. To get a simulated machine identical to your mill for playing with on the laptop,set up your mill, install mach to the laptop in simulation mode, then copy your XML file from the mill to the laptop. Easy :)
