Looks like you maybe be missing the Earth ground. On the corner 8 Pin plug that has both 24v and gnd terminals connect an earth ground to the gnd.

Try setting the Polling Frequency in the HiCON plugin System tab to a higher value. A value around 80 should be good.

you will need to assign separate output for your fan.  you can override the M3/M4/M5 macros and turn on/off additional output for your fan.  not a good idea to use the same output to control the 240v fan.

yes in order to use new features and bug fixes you will need to update the controller firmware.  follow the instructions I mentioned in the previous post as well as in the vsiDeviceManager documentation which describes the steps to flash a new firmware.

you only need update mach4 if required.  should not need newer plugin.  do you still have the old plugin?  If you upgrade the plugin, you must update the firmware as well which is a risky thing as it may brick the controller if not done properly.  the safest way to upgrade the firmware is to completely disconnect the controller from all plugs and leave only green power and Ethernet plugs connected.  when new firmware is flashed successfully, disconnect the green power plug and reconnect after few seconds and make sure the new version shows up in the vsiDeviceManager on network scan.

you can launch this from C:\mach4hobby\Mach4GUI.exe

then click on Import Profile and select the downloaded sample profile.

you should start with the sample mach4 profile as it has all the basic settings to generate motion on the steppers.
