Check out the Masso G3 stand alone controller.
I'm seriously looking at converting over to Masso to control my machine and just keeping my PC for my CAD work.
CNCnutz has plenty of tutorial videos on Youtube.

I'll cost all the required items from the 3 suppliers you mentioned; they have good Aust online stores so all good.

Had a look at the E Stop switches and was surprised by their cost Aus $ 50 to $300 and more.

Will discuss item specifications with you prior to placing the order.

I've been watching this topic but haven't waded in because you've been getting an amazing amount of input from others.
I just thought I'd chime in and direct you to the Emergency stop switch that I use on my home made router.

It can be set up as NC or NO contacts.
Not sure if anyone has mentioned this before, but I'd also fit a 0.1Uf capacitor across each of your limit and emergency switches.
This solved an electrical noise issue that I and some others have had with our set ups.

Hello Klaus.
I had already removed all the unused plugins from the directory folder because I just didn't like the clutter, so maybe that's why I haven't had any start up issues like the OP has.

I'm using v3.09 of Klaus's plugin and have been for quite some time. Mine takes about 2-3 seconds to open.
I'm only a hobby user, so I'm ok with the time it takes to open. :D
Klaus made quite a few functionality changes between v2.14 and the current version. My guess would be that's why it takes longer.
I've never had it take anywhere near 8 secs.

Instead of probing the entire slab, would you be better off modifying your machine to have some sort of floating spindle.
Look into engraving using a nose cone.

First thing I'd confirm is that the PC is running Win7 as a 32 bit system.


Mach3 Minimum Recommended Requirements:
Requirements if using the parallel port for machine control:

    Desktop PC (Laptops are not supported) with at least one parallel port
    32-bit version of Windows 2000, Windows XP, Windows Vista, or Windows 7 (64-bit versions will not work)
    1Ghz CPU
    512MB RAM
    Non-integrated Video Card with 32MB RAM(Large G-code files, especially 3D files will require a video card with 512MB RAM or higher)
