What do you think it should do? If you have home sensors enabled and tell Mach to home it will move the axis to try and find the sensors...

The polarity of the connections are printed on the board. If you are facing the connector the - is on the left. If you revered it the board is probably still OK, just rewire it correctly.

The FTDI error means the plug-in can't talk to the SmoothStepper, so yes you will get that if the SmoothStepper is not plugged in.

On the new computer you set up - unplug the USB cable to STDR-4C and turn STDR-4C off. Now reboot PC, when it comes back up open device manager. Turn on STDR-4C and plug the USB cable in. Look under USB devices in Device Manager, does the SmoothStepper show up?

The G540 can't prevent the ESS from generating the charge pump signal. Mach has to tell the ESS to generate the signal though. There is a slim chance your Mach3 profile is corrupt and doing goofy things like maybe telling the ESS to generate the charge pump signal at the wrong frequency. Your ribbon cable could have a very poor connection on that particular signal (unlikely) or it could be the G540 is just not working correctly. Unless you can test for the proper signal being delivered to the G540 you don't know where the fault lies. You could try creating a new Mach 3 profile from scratch I have seen that fix some really odd behavior before.

that would seem to indicate that there might be a problem with the Chargepump signal getting from the ESS to the G540 or a problem with the Chargepump circuit on the G540. If you have a scope you can monitor the signal at the DB25 to see if it is getting to the G540. If the chargepump signal is getting there and is the correct frequency (in that range) then the G540 has an issue.

You have to set Mach 3 so that the Charge pump remains on in EStop. I'm confused though when you say 'The EStop is routed to an input on the G540'. The G540 has an 'Enable/EStop' input. If your using a separate input then you might  confusing things.

A PC will keep ARP records for 20 minutes or so as sort of a cheat sheet as to where to find things. When you set the Ethernet adapter to a manual address those ARP records are still there but are now useless. You can do an IP reset or ARP table flush by a command prompt or, like you did just reboot the PC; that way your starting out fresh and Windows will be able to 'find' the ESS.

The 'unidentified network' means just that, it has no name, it does not mean there is a problem. Anytime you directly connect a PC to an Ethernet device by a direct cable there is no DNS server or router so you have nothing that is going to automatically provide a network name. Any Windows OS will give you the same message, it is nothing to worry about :)
