I normally use the 5 and 12 V from the PC power supply. If you take all needed care it should not be any problems, and sometimes it is very handy.
But separated power is always better.

For brains, look under the videos there are a good example.
For pokeys, it is a hardware piece normally cheap that can handle several inputs and outputs, including 5, if I am not in mistake, analog inputs.

Start with the pokeys to see if you can read the analog inputs. It is quite easy, then write the brains.

Yes you can. You should right a brain, that changes the feedrate in porpotion to your input signal (that in your case would be analog).

First steps: Get a pokeys, read the analog input connected to the pokeys. If you can do that, then you need to read how a brain is done, but is not too hard.

I think that the backlash on the leadscrew of a "common" lathe will be the most difficult to handle, also the decelerating and accelerating time would be critical so that the taper will not hit bottom.
Maybe to much tunning for a correct job, but if there are many pieces to be done, why not ?

Start slow and read the documentation.

It is very hard to say all in one topic, normally you should ask a single question about a specific issue then if someone knows the answer, you will get it.
But in general, you can use mach3 to control a plasma unit (I do), so with more or less changes one your machine you will be able to use it.

If that driver is not suitable for step direction signals, you can buy new drivers. They are not so expensive.

I think it is for a prototype pieces (seams the top of a car - maybe batmans car ?!). My client did not want to say much, and in that case, I do not ask.
