You'll need a leadin move where the comp is applied. You can add the G41/G42 one of three ways.

G42 D1 where D specifies the tool # and uses that tools radius
G42 P0.0625 where P specifies the tool radius
G42 (by itself) which uses the current tools radius

And G41 is not necessarily climb cutting. It's offset left. G41 is climb cutting an outside profile, but conventional cutting an inside profile. G42 is offset right, and opposite of G41.

There are quite a few threads here on cutter compensation with examples and better explanations.

 I had thought that Mach 3 was Visual Basic based, so that maybe it used the same plugin which is popular among VB and RB developers. ....................................... I would like to get an idea from my Mach3 app as to how it is processing the step and direction output registers.  

Mach is not VB based. It uses a special driver that basically takes complete control of Windows in order to do what it does.

Is it perhaps due to being in demo mode? Mine looks like Klaus's, but with different numbers. I don't have a license, could that be why? (I don't have a machine, either - at least not quite yet. )

Installing without the driver may cause some features not to work correctly. It's best to do any testing with the driver installed. And as long is there's no machine connected, no need to use Offline either.

I'd get the code working in Mach3, and don't worry about CNC Simulator right now. I've never gotten good results with the CNCSimulator any time I've tried it. ANd all my code works fine in Mach3.

No, it'll only display 500 lines of code in the toolpath window.

Try breaking the .dxf into separate lines of text, and saving each line as it's own .dxf

I'm downloading the REV E manual now, I'm persistant I will get it working. I notice that the ET- "Explode Text" does not explode completely. To clean up the text I have been selecting individual letters and using a normal explode to get to the segments that need deleting.

Sometimes you may get duplicate lines. Be sure to remove them.

When using the text explode in AutoCAD, idealy, afetr it's exploded, you'll want to trim out the extra lines it adds inside the letters. A better way might be to use a program like OutlineArt to create the .dxf. http://www.dwgtool.com/outline.htm
