The size of the radius is directly related to your acceleration settings. The pic tells me that your acceleration is pretty slow. Try getting your accel faster, even at the expense of some top speed if you need to. Accel is usually more important to good machine performance than top speed.

However, you'll still get some rounding, even with faster accel. What you can do, is go to General Config, under CV options, check stop CV on angles >. Try it at 89 or 90 degrees.

Is Mach3 giving you an error, something about the end of the arc?
If your IJ mode is absolute, then I and J can both be zero. In incremental IJ mode, only one of them can be zero. That's probably the problem.

Try re-installing. Make sure to uninstall and delete the Mach3 folder first.

I'll convert my machines numbers to metric for comparison. It has very similar specs, with different screws.

Xylotex drive
24V power supply
1.78Nm steppers
6.35mm lead acme screws with AB nuts from www.dumpstercnc.com
4000mm/min

My Y axis can get 4700mm/min

And I have a large sized machine, 760mm x 1150mm cutting area, with 2HP router.

Looks like the Y axis has the two motors, not X, with the A slaved to Y. You can check this in Config>Slave Axis.

You might want to change the step pulse and dir pulse for all the axis to 2.

When it randomly stops, is there an error message? Are there limit switches on the machine?

Can you clarify #3? What do you mean "ability to jog diminishes"? You can't jog? You can only jog at half speed? It only jogs sometimes?

When it goes off and does it's own thing, is it stalling, or running smoothly?

Your Out of Control plunges can only be the result of two things. Either the code is telling it to go too deep, or, the Z is stalling when coming back up, resulting in progressively deeper cuts.  If the g-code is causing it, you might consider investing in a simulator like CutViewer that will show you these problems before running the code.. http://www.cutviewer.com/

If the g-code is correct, then you need to either slow down your Z axis, or fix it so it stops causing problems. Try cutting the Z axis accel and velocity in half and see if you still experience problems.

AS I said on the Yahoo group, slow the spindle speed down. Run the machine as fast as possible, and lower the spindle speed as low as you can making sure it still has power to cut.

When you get burning, there are only two things that will stop it. Lower RPM and or higher feedrates.

You can try blowing compressed air on the tool, but I don't think it will help much
