Sorry if I wasn't clear.
What I meant was if you see G21, then you are in mm mode, but your machine is configured to travel in inches due to an incorrect steps/unit setting.

Check the status bar for G20(inch) or G21(mm) to see which is active. If it's G21, then your steps/unit are probably set for inches.

Again in machine tuning when I enter 1.0 it moves one inch exactly (or 2 or 3).

If you're creating your g-code in mm's, than your machine should be setup in mm's, not inches. When you tell the machine to move 1 unit, it should move 1mm, not 1inch, if you intend to run g-code in mm's.

Mach3's CV mode is rounding the edges. Faster acceleration/lower feedrates may help, or playing with the "Stop CV on angles" setting.

I copied over the mill XML profile and ran the test again. It came out with the same dimensions.

Then create a new .xml from scratch and try it.

As long as I don't load g code from mill wizard. All moves are accurate one inch travel on axis = one inch on Mach3 screen dro.

Did you check the Native Units?
If you configure your machine to accurately move in inches, but the Native units are set to mm's, then any g-code without a G20 will move the correct distance in inches, but if there's a G20, it will move 25.4x more than it's supposed to, which is what you said in your first post.

Look at the bottom of the input pins page. You can't use pin #6.
Only pins 10, 11, 12, 13, and 15 will work.
