On slaved units I have seen mach3 currupt the XML and cause the Slave drive to run backwards even through the config SAID it was correct.

Try reloading the original backup XML. NOT the backups that MAch3 does.

NOT a good idea to run a drive WITHOUT the motor wired up could cause a drive failure internally.

Trend litely and double check everything from here on out less you let PUFF the smoke dragon out of his cave(;-)

You need to layout the entire BANDIT Wiring schematic and study it well. IF you do not understand what you are looking at then take the time to LEARN what you need to know BEFORE you hack into the wiring.

Only then will you KNOW where to interface the Kflop into the scheme of the bandit drives.etc.

OK HERE IS A SCARY thought. I just tested a tool comp program with G40.1 AND G40.2 . WIth version .062

THERE seems to be differrences in TC toolpaths between the 2.

OH BOY, and the G40.1/.2 do NOT show up in the mode line. 

I WONDER EXACTLY what ALL the differences are???

HUM, the stored value will be at the point the slack is taken up in the mechanism and the contact opens. Then Mach3 slows to a stop.

Connect an ohm meter from the tool tip to the contact plate. Step jog up to the plate until the omh meter just shows contact. Zero Z then step jog further until the PROBE LED lights up. That is the switch motion you also have to account for. Once found add it into your tool probe routine.

You really don need a macro pump or brains to do that. Just some simple Gcode.

I assume you are using a Sub program to do the drilling. If so then insert a

#500 = [#500+1]

 at the end of the sub. Each time the sub cycles it increments the #var 1 number. The #vars 500-600 are persistant and Mach3 SAVES them in the XML when it shuts down.

You can use the Var monitor to Do a query on the value of #500 and you have your running hole count.

IF you need to ZERO the VAR from the MDI #500=0 enter.

OK your G code is fine.  You should be able to repeat that code as many times as you need.

Assuming that you load the material against a stop to locate it correctly. Load material Set teh ORIGIN X0Y0Z0 with zero xyz. then press start. The code should cycle all the way thru and return to x0y0Z.500.

Load another part then press start, repeat,repeat.

Are you doing something differrent ?

You have given 2 different examples of the problem. First time you say it ends at Z.4991 which should be correct by code.

The second you said it ends at Z0.8237 ??

Which is it ?

The torch firing in air may be a stuck Zswitch from time to time. as soon as the G28.1 runs it sees the switch active and starts the routine at that point. BUT normally it does NOT do it after the Z touches off. Please recheck the way it is failing and write down exactly the sequence.

As to the Saved postion of Z it all depends on how you setup MACH3 as to if it saves the last position or not.

I think you will find the Z lead screww is TOO FINE and you are having to run the stepper  FASTER than its torque curve will allow it to keep up and it looses steps.

Steppers run high torque at LOW rpm and require course feedscrews to keep the stepper inside its torque curve.

Try what tweakie suggested and cut the VEL setting in half as well.  IF that does not do it cut eht settings in half again.

Also you are running close to max on the kernal speed might want to consider also going up to 35K.
