This is very strange, even if the steps per were wrong the tool would come back to the same point.

Are you using cutter compensation in your program?  If so are you cancelling with G40 before the end of the program?

If the motor turns free when you get the fault, it must be a lack of power to the motor.

You could try swapping the x and z gecko and see if the fault moves to the x.

I sounds more like a power supply or Gecko problem, have you plenty of air moving around the Gecko's it could be heat related.

Also check for poor connections on the z axis power side.

I was told by the guy who was building the Turbo jet that it was 90% complete and would run for next years show.
