If you repeat your "problematic" sequence 100 times, what is the result?
How do you measure micrometer difference? I guess that the resolution as well as repeatability of your machine is much worse than 2um.

Why should you have hard coded plate thickness?
For portability between different machines/installations, it would be much easier to use value entered in DRO.
For 1024 screen set it is OEMDro 1001 or 1002, and for Big-Tex screen set it is OEMDro 1151

You can set Home and Limit switch to same pin.
During the homing cycle, switches are working as Home switches. In all other situations they are treated as Limit switches.

I appreciate you are not running your laser with Mach3 but give the Norton method a try and perhaps report back with your findings.

Well, you know that it's not Mach that I use for laser control, here are some samples, "fresh under laser"

Chinese blue 2.5W

2 different tiles, one with shiny glaze, other with mat surface.
Coated with white acrylic paint (from rattle can).
Controlling software was LaserGRBL, speed 700mm/min, power 245 (255 = max)

If you REALLY want to start from scratch, just save your license file to a safe place, delete entirely C:\Mach3 folder, download fresh copy of software from NFS site, install it, copy back your license file, and you are "fresh as new".

And, also, if you use some specific macros and/or screen sets, copy those to a safe place before deleting Mach3 folder.

MAch1lic.dat is located in C:\Mach3 folder.
You should transfer it to new computer in the same folder.

As of installation, download the latest version as per Tweakie's link.

Also, You should copy your "machine".xml file tobether  with all files concerned your machine, if you did some tweaking, i.e. macros, brains, ...
