The major difference between the two boards that you provided a link to is that one is USB and one Ethernet. I had a lot of issues with the USB version of the Smoothstepper. These were due to electrical noise from the spindle VFD. All of these problems went away when I changed to the ESS, using Ethernet instead of USB.
Re your missed steps, they may not be addressed by changing the motion controller. Missed steps are usually caused by the machine being on the borderline of the driving force that the steppers, drivers and power supply can produce.
So while an improved motion controller would be good, I'd look for your immediate problem of missed steps elsewhere.

The Emco Compact 5 I converted was for someone else, but it had an AC spindle motor.

Yes, you could use one of those. In my case I simply used a solid state relay, and used the existing pulleys to alter the speed. The issue with single phase motors, as the Emco has, is that they lose a lot of oomph when you slow them down.
The SSR is easy to connect, you just connect the 5v output for the spindle from the BOB to the SSR (usually marked 5v), then you break the Active AC wire with the 2 terminals on the SSR marked AC, so that the Active wire to the motor only turns on when the SSR is on. The neutral and earth remain connected to the motor.

Mach gets its speed reading on the DRO from the spindle index sensor. Sounds like you might have an issue there.

I am still building it after all this time. The accident was worse than I thought initially and I now have severe problems with my short term memory. The new Mill has been sitting in my shed unused for over 2 years.

Hi Wes, thanks for the update.

A reset works for me too I didn't try this b4, because as you rightly confirm, the position would be lost. Also I think I said that the "On program end tun off all outputs" box was checked by default, but I now think I was wrong. A clean install leaves this unchecked. This explains why I didn't come across this issue b4.
