when using lazycam to make pockets, the program stops randomly. I get the following error
Unrecoverable Error in EndGLdraw1....Notify artsoft

By program are you meaning in Lazycam or in Mach 3 Mill?
Can you post the dxf and tap file?

Rob,
If the code is correct then either the cutter is undersized or steps per unit are incorrect. At least it's cutting round. Maybe you are allowing for a finish in LazyCam?

I can't comment on the config you posted as it is prior to any versions used here.
So don't know how that version of Mach worked.
 In later versions , and you may want to update, you will find the following choices as to how the rotation
can be made to occur to the next move. Defnitions can be found in the latest manual.

I must echo that like Hood said it could be a number of things, usualy when i hear the tap-tap-tap, or clunk....., or tap-tap-tap i start to think it is a bad pulse signal ( from my experience ). On board graphics, poor PP...... Have heard similar sounds when the motors were not wired correctly. If it's bad pulse usualy you can't get much velocity. 

When you run the driver test are you seeing a lot of spikes? Have any software which is running in the background when using Mach?

I don't know why it is varying for you, if a problem exists then would think it should be consitantly there, but, since you say it varies then could be something like a loose wire or something. Don't realy know ......

The only time the mill ( steppers ) here went on it's merry way and cut through something was due to missed steps.
You will here it when it happens.
It my case it was caused by having the velocity / acceleration set to high and not leaving any headroom for the machining.
So now run rather conservatively at about 30 to 40 % below max velocity and have never seen it happen since.

Just a guess but if that is what the steppers sound like it would indicate a poor pulse signal comming from you computer to the drive.
