I have had similar problems when engraving fonts. I get a zero radius error.  I can't seem to find it.  All of the code verifies in BobCAD but stops dead when I try to machine it.

The logic status of the emergency stop input line to your parallel port is probaby  default set to low.  This means that as long as there is no voltage inptu to it you will show an E-stop. Go to the Configuration  menu select ports and poins, input signals, then scroll down to e-stop. There is some type of mark in the enable column showing that it is enabled.  Click in the active low column to the right and this same mark appears.  Apply this change then go back to the program run scren and click the reset button.  If it stops flashing your problem is solved.

Many of the VFD that are for 3 phase(single phase or 3 phase input power) actually output some form of a pulse width modulated wave form that runs a 3 phase AC motor quite well. They might run a universal dc motor, but the wave forms I have seen wouldn't run most of common dc series or permanent magnet type motors.  They also don't work well to power 3 phase electronics on older machines.  Most of these usually pull one phase of AC and rectify it for the electronics.
Surplus Supply out of Omaha, Nebraska usually has some dc motor controllers that use a potentiometer to vary the motor speed.

Did you post your config files yet for the shuttle.  This looks like a fairly efficient way to operate. The jog and step functions on the dials should make tool touch off fast.

Looks great.  Did you use the analog functions?  How did you implement them via key grabber. I have been trying to set up a 12c key 5 axis game controller for quite a while and have not had any luck.  I can't seem to access more than one axis in the KEYGRABBER set up screens.  I can program the buttons, but they don't function reliably when running Mach2.  When I test the buttons I get an input for every press, not so when pressing them in Mach2. I have an iMac board but haven't tried it  yet as I don't know how to get the analog functions to work.
Are your feed and jog speed knobs step switches, detent encoders, or pots?
Would appreciate any thoughts,m help, or other sources to work out some of these problems.
