General Mach Discussion / CNC4PC Servo Package - Set up issues

Here is my hardware:
Break out board: CNC4PC C32
Running full version of Mach 3
X&Y Power supply: 72V 20A (PS-7220)
X&Y Servo Controller:  DG4S
Motor: Brushed DC Servo
Encoder: AMT103

Wanting to add servo system to my existing stepper controlled 4 x 8 Vortech router, which has been heavily modified, and is still in operation.

Here is the issue we are having:

The drivers are faulting out. The motors will come on and sometimes stay, depending on the step calibrations in Mach 3.
Multiple wires, drivers, & motors have been swapped in and out.
The configurator software shows all connections are good, the motors operate the same way (as described above) when using the calibration/analysis tabs to step the motors.
The Driver PID settings were obtained off of CNC4PC.com

I will be posting this same thread at cnczone also, just trying to get up and running.

General Mach Discussion / Add G and / or M codes to M6Start - How to?

How would one add codes for specific movements to happen before & then after the tool change routine in the M6Start file. What I am trying to do is this: I have a 17 tool ATC & it is working great. I want to install a vacuum shoe on the spindle, & I don't have room above the tool rack to accommodate this, so I would like to "park" the boot before the tool change occurs, then re-acquire it before the machining resumes. I have the mechanics and design of this done, I just need help integrating this into the macro.

Anyone here have any experience with these brands? I have a rather large servo & drive taken from a disassembled machine.

 Motor:
 Rexroth / Indramat MKD090B-035-GP0-KN
 Drive:
 DKC01.3-040-7-FW

 I have the DriveTop 14 software. I just am not sure where to begin.

 What I am trying to achieve is a stronger / faster 4th axis than my nema 34 stepper is providing. Possibly the ability to switch between spindle mode & indexing.

 Can Mach3 work with this setup. I know it is quite large, but it is available & free.

I am having some issues with a cnc router running Mach3. Lets see if I can explain this properly.
It all started cutting a circle in a piece of UHMW. When I was done the circle measured out of round by .025 / .03 travelling along X axis.. I started to investigate & was doing searches on the web & here at CNC Zone. I made some adjustments in Mach3 & started doing some tests.

I ended up ataching a 12" digital caliper on my x axis, opened it all the way. I jogged the axis until it started to move the caliper. I thened zeroed the caliper. I went into the MDI screen & zeroed the x axis. I then plunged into the material .125 deep & did a move, lets say 10.000 with a .500 end mill. I checked the travel on the Mach screen & it read 9.9996. I read my caliper & it read 10.000. I then preceded to measure the the cut. It was exactly .025 short or 9.975.

If I cut a square or circle, it is always off that amount on the x axis but dead on with the y axis. I have no significant backlash on any axis, for sure not .025.

I have had help from the manufacturer, Vortech Routers. They have gotten me through a few problems, but this one is still kicking my ass. Any help would be greatly appreciated.

G-Code, CAD, and CAM discussions / Variable pitch screw

Looking for some info on how to program such a monster. It has become a tough task trying to create a 3d model in TurboCAD v15 Professional Mechanical to generate the code from. But I think I may be over complicating it. I am begining to think it would be easier to code by hand, I just need a starting point.
I know this was a very vague post, I am merely trying to understand what needs to be done. The screw I will cut will made from UHMW or Delrin with a stainless steel thru shaft, the machine I will cut this on will be a CNC router (to be built or bought in the near future) with a 4th axis. I may be building one if I do not get one purchased soon, as of now I have no machine specs, just looking for theory.
