Any help would be appreciated. First time I used this machine in about 3 months. Ran fine without any issues before... Its a XP desktop with over 1 GB of memory. I usually load code from a thumb drive... the computer is not on a network.

Never did that for me for any version.
Run the driver test, then open Mach and try loading the program.

That got me a little bit farther... I ran the driver test, opened Mach and went to File>Load Gcode and the this time the file browser window came up instead of crashing. I selected the .tap, clicked open and it crashed again. I have to reboot after each crash. The driver refuses to close. Any other ideas?

Maybe go into windows >device manager>select the Mach X pulsing engines and uninstall the driver.
Then just run the driver test since that will reinstall it.
What programs have you installed since you ran it 3 months ago?

No new programs. This is a small plasma table that rarely sees use. I did upgrade the RAM but it ran fine when I last used it.
I just tried the driver. No love. In fact, it would not launch. It froze at the splash screen.
I will try and reload the OS tomorrow...

If you use Notepad or something to find a file does the pc crash?
Just a real guess but maybe the plasma is emitting a lot of RF and screwing the pc up. I only say this since when my friend uses his heliarc
it screws up one of his pc's... two of them no problems but the one pc does funny stuff.....so only a guess.
Post back on how things go,

The plasma is not turned on at the moment. I did get some progress... I used the "open recent" Gcode command and I was able to load all the recent files and run them without issue. It only seems to be the File> Load Gcode that buggers things up.

I had mach crash on loding gcode.
I had a Q arguement set at 0.0
Once I edited the Gcode to say Q2.0 (peck drilling) it was OK.
Can you load a very simple file, for eg....%
Z20.0
M30
%
or does mach crash on loading every file?

Crashes on every file load from the command File>Load Gcode.
I tried having SheetCam load a file directly and it crashed while SheetCam opening. Is there a debug window or log?
I am reloading windows today...

Have you tried copying the files to the hard drive first, and loading from there?

Yes. Tried direct off the thumb drive, directly off the desktop, directly off the secondary drive...
I will format and reload XP, what files and folders need to be backed up?

Suggest you start fresh and just reinstall Mach3 and create a new xml file for the machine after installation of the operating system.

Fixed! I ran the XP repair procedure. Ran the driver test, rebooted, and fired up Mach3. The screen did not load... Was a white screen with just the main file menus. I replaced my .xml fie and custom screen files, reinstalled flash (I got an odd error while rebooting the first time after the XP repair) and rebooted. Restarted Mach and its running like a champ again. In fact it loads really fast now. No problem loading files now.

Are you using a custom Flash screen?

I have been running Machmotions Ultimate Screen 2.0 since I set it up over a couple years ago now. Never has been an issue since day one. AWESOME layout!

You need to mention that up front. This was most likely a Flash issue. There are very few Flash screen users here, and even fewer who understand them.

With all due respect, it has never missed a beat. I actually uninstalled the screen and went with the default screen at the time I started to post my issue. I stripped everything I could from Mach and XP to narrow down the issue.
It's easy to blame a problem on something that very little understand. That is why I removed it. It was a non issue during this diagnosis.

So it was crashing with both the regular screen and the Flash screen?

Yes sir. Screens made no difference. XML files made no difference.
