Oops, I see Graham posted while I typing.

I THINK what Graham is saying is you need to be far enough away from the axis that's in the move where the tool diameter is applied for it to move to the point taking into consideration half the tool diameter.

That said, what you're saying is the EXACT same code works with D3, but NOT with D2 nor D1? If that's indeed true, it almost HAS to be the diameter in the tool table. If the code is different, than all bets are off.

Is that code hand written or generated by some CAM software? Is that A axis rotary or linear? Somehow that code doesn't look right, but not knowing how your A axis works, it's pretty hard to read and tell what's happening!!

It seems the move when the G41/G42 is being applied is very small, .016/.017, at least in the first couple. That means the tool has to be pretty tiny in order to apply the tool radius in that move!!

I'm probably all wet on this because I really can't make heads or tails of your code!!

why XP?. It hasn't been supported for years, even Windows 7 is looking pretty dated.
Win 7 is the best OS MS has ever produced. Win 10 is an abomination.
Cool. I guess the answer is use something that works with XP then, not Mach4.

Edit out the start codes one at a time to try and figure it out? Start with G18.

Check your tool offsets, if you are only using 1 tool then you do not need a height value in the offset for that tool.

And once that's done, read the gcode and see where it's telling the machine to go.

So it's one of two choices, buy an ESS and keep using Mach4 (RECOMMENDED) or buy a Mach3 license.

I'd sell the CSMIO and buy the ESS for sure!! Mach3 is too old to start with now, and Mach4 is SO much better.

You must have had a Mach3 license previously, correct? So just use that one. The licenses, Mach3 and Mach4, use different mechanisms, so I doubt you can switch. Mach3 just uses a license file and I don't remember how you got a new file if you deleted your old Mach3 install and hence deleted the license file.
