I think you need to zero the DRO on the manual tab. Make sure pgm coordinates are selected.

Suppose you have a test probe of 6mm dia which you mount in the spindle.  Then you touch this off an edge that you would like to be at the zero of the particular axis program coordinate, say the X axis.  When it is just touching the dro should be set to -3mm so the tool axis would pass through the edge if the spindle moves to X=0.

You certainly need to install  special Mach3 plug in but no requirement for a special USB driver.  Good support available on the CNCDrive forum.

Well I moved to the uc100 a while back when I ditched the xp machine for a win10 mini.  I just had to move the XML file to the new machine and the licence and it just worked. Is yours a genuine uc100?  There are apparently many clones around.

You don't actually need a machine home ref position.  My Novamill has home switches and I laboriously set the machine coord home when I first got it going, but almost never subsequently use it.  In actual practice, one normally references the program coordinate zero to the workpiece,  using for example a setting probe. Typically you clamp something to the table, jog the spindle to the desired position of x=0 y=0 and then zero the x and y DROs.

Just move the cutter to the new zero, re reference the machine, and run the code.  It should anyway be rewound to the start.

Sorry it's not clear what you are trying to do.  Make gears?  If so by profiling from flat plate or using a rotary axis?  Are you using a standard mill or wanting to make a special purpose machine?  You might find it useful to look at the Gearotic software.

It could be you have a bit of backlash, so when the motor reverses the table doesn't immediately follow.  Check to make sure there is no play in the drive components, and you can measure backlash using a dial indicator.  Mount the indicator on something fixed with a block on the table, jog the block until the DTI indicates some convenient number.  Now use small jog increments (say 0.01mm) to jog the other way until you see the DTI needle just start to move.
