If your output voltages are only 3-3.5v, chances are you will have issues. Most of the problems with laptops are due to this. My understanding is that the voltage differential isnt large enough to consistently trigger or activate. Everything I have read suggests 5v.

Or you can do an edit all E's in the gcode and change to A. Or edit your post processor. I dont remember having issues with Mach 3 and printing.

Being an optical switch you could get the 5v from your PC/BOB. It might not put out enough current but worth a try first. If not a wall wart or other externally supplied 5v source will be fine. Depending on the switch you use, they can require different voltages or a range. I use a proximity switch that will accept anything from 5-24v. Also the further away from 5v you can get on your signals, the less prone to noise your system will be.

I have no idea of how to do it but 3D printers have some bed calibration tools. It sounds like they do what you need. Basically map the surface and somehow compensate for undulations in the surface by regulating or varying the Z height to be constant.

   Where do you get the idea that the extruder speed is constant? I am not sure that is the case. I will have to look at some of my old files.

  OK I looked at a file (a known working file). In my case I use E as the extruder value. My E values are all over the place. The GCode was generated by ReplicatorG 0040 & Skeinforge 50.
